Spot welding electrodes for resistance spot welding applications are typically made of copper and/or copper alloys, and conduct the electrical current from the welder to the metal workpiece. When a current is passed through the pointed or shaped tip electrodes, it creates heat at the point of contact, melting the metal and creating a weld.

Copper and copper alloys are most commonly used for spot welding electrodes due to their high electrical conductivity and ability to withstand the heat generated during the welding process. Common shapes include straight electrodes, bent electrodes, threaded electrodes, cap and shank electrodes and back-up electrodes.

How to choose the right spot welding electrodes:

To choose the correct spot welding electrode, consider the material being welded, the desired weld size, and the electrode material. The material’s conductivity and thickness will influence electrode material and tip diameter, while the desired weld nugget size dictates the tip face diameter. The desired weld nugget size should match the electrode tip diameter for best results.

Proper electrode material can be determined from weld schedules based on the work piece being welded. The material needs to be able to handle forces and currents applied during the welding operation. Highly conductive work piece materials such as aluminum, require high currents for spot welding and need highly conductive electrode material. More resistive materials such as stainless steel require considerably lower currents but high forces. They are spot welded with stronger material found in Class 3.

Refractory metal compositions such as Elkonite®, Ekon® and Anviloy® offer higher hardness but lower conductivity and are often used for applications such as projection welding inserts.

Common RWMA classes include Class 2 – copper/chromium or copper/chromium/zirconium and Class 3 – copper-nickel-silicon-chromium and copper-nickel-beryllium. These materials are used for low carbon and high strength steels. Higher conductivity alloys, such as copper/zirconium, are a good choice for welding coated steels as they have less surface heating because of their low contact resistance. Copper/nickel/silicon are great for welding harder sheet materials, such as stainless steels.
