What is a resistance spot weld gun?
A resistance spot weld gun is a welding tool used to join two or more overlapping metal sheets by applying electrode force and electrical current to a small, concentrated area. The current generates resistance heat at the interface between the metal sheets, forming a weld nugget without the need for filler metal.

Spot weld guns typically use two opposing copper-alloy electrodes that clamp the workpieces together. Once the required electrode force is applied, a high electrical current passes through the electrodes and workpieces for a controlled amount of time. The electrical resistance at the joint produces enough heat to melt the metal locally and create a strong spot weld as it cools.

What is the difference between AC and MFDC weld guns?
The main difference between AC and MFDC weld guns is the type of electrical power used to create the resistance weld. That difference affects transformer size, weld speed, energy efficiency, process control, and how easily the gun can be integrated into automated or robotic applications.

AC Weld Guns – An AC resistance weld gun uses conventional single-phase alternating current. The welding transformer steps the incoming voltage down and produces the high secondary current required to form the weld.

AC weld guns are a proven, relatively simple and economical solution. They work well for many manual, suspended and general-purpose spot welding applications, particularly when production rates and weight are not major concerns.

One disadvantage is that a 50/60 Hz transformer is relatively large and heavy. This can become important with suspended guns and especially robotic weld guns.

MFDC Weld Guns – An MFDC (Medium-Frequency Direct Current) weld gun uses an inverter power supply, typically operating around 1,000 Hz, with the transformer output rectified to DC.

The higher operating frequency allows the weld transformer to be considerably smaller and lighter than a conventional AC transformer. This is a major advantage for robotic and suspended weld guns because reducing transformer weight reduces the overall gun mass.

MFDC also provides more precise control over weld current and allows very short weld times. It is commonly used in automotive, robotic, and high-production resistance spot welding.

Simple answer – AC weld guns are simpler and generally less expensive, while MFDC weld guns provide faster, more precise, and energy-efficient welding with smaller, lighter transformers. For high-production and robotic resistance welding, MFDC is generally the preferred technology; AC remains a practical choice for many conventional spot-welding applications

What size spot welding gun do I need?
To properly size a spot welding gun, provide material type, individual sheet thicknesses, number of layers, desired throat depth, production rate, and available electrical power. From those specifications, the required welding current, electrode force, transformer size, and gun configuration can be determined.

For example, a gun for welding two thin sheets of mild steel may require substantially less current and force than a gun welding multiple layers of high-strength steel. There isn’t one standard spot welding gun size based solely on sheet thickness—the complete application should be evaluated.

For an industrial application, a weld schedule or sample parts can also be used to confirm the appropriate gun capacity before equipment is selected.

What is the difference between a portable, suspended and robotic weld gun?
Portable, suspended, and robotic resistance weld guns all perform the same basic function—applying electrode force and electrical current to create a resistance spot weld—but they differ primarily in how the gun is supported, positioned, and operated.

Portable Resistance Weld Guns – A portable weld gun is manually positioned by the operator at the weld location. The gun, transformer, cables, and supporting equipment are designed to provide flexibility when the workpiece cannot easily be brought to a stationary spot welder.

Portable guns are commonly used for lower-volume production, assembly, fabrication, maintenance, and applications involving large or difficult-to-position parts.

The main advantage is flexibility. The operator brings the welding gun to the workpiece rather than moving the workpiece into a stationary welding machine.

Suspended Resistance Weld Guns – A suspended weld gun is also manually operated, but the weight of the gun is supported by an overhead suspension system, typically using a tool balancer.

The balancer allows the operator to move a relatively heavy weld gun around the work area with much less effort. This makes suspended guns well suited for repetitive production welding where numerous welds must be made on large assemblies.

Compared with a basic portable gun, a suspended system can provide better ergonomics, easier positioning, and reduced operator fatigue.

Robotic Resistance Weld Guns – A robotic weld gun is designed to be mounted on an industrial robot rather than manually positioned by an operator.
